I've sent the phone to Sony for repair and it passed it checks. It came back with the same software faults AND the USB port flap still pops open on it's own and according to Sony it passed it's checks. No idea what to do anymore?!?!

Got the same problem here with the micro USB flap and thinking of nail filing the side of the rubber too. You have experienced your solution for over a month now. Does it still work properly?
I have the same thing with the SIM cover on Z3 Compact phone. But mine stayed tight for about 8 months and then just recently I found it keeps popping out.
Or rather it kind of squeezes out over a few hours. The ID tab was my ain suspect but I have pusshed it in as far as it will go and flattened it obver a best I can, and of course the tabe has been there from new, so why does it start to pop out now?
It is the SIM cover so not opened ever in normal use. (I use the magnetic charger so rarely open any of the flaps.
hi, yes I have just experienced the very same problem after owning my phone for a little over a month, the cover has now popped off and is lost whileIi was out walking!
I contacted my provider Vodafone who initially said it wasn't covered under their 14 day guarantee, unhappy with that I asked to speak with a supervisor who called me back to say they would get it repaired or replaced, still doesn't solve the problem though overall, i think it is a design fault, the piece of plastic that holds the cover on is very weak and delicate.
The second problem I have encountered is to do with the home screen,it constantly asks me if i want Experia Home screen or simple despite me putting my selection into settings! very frustrating as I now how to transfer all data onto my pc and hope that a reset will solve the problem.
It clearly is a design fault as this forum is showing, contact your provider as i did (Vodafone) and after saying I wanted to speak to a supervisor the supervisor called me back and agreed to repair or replace it, Still think Sony should address the problem though, Very poor service not to acknowledge such a flaw! If you are still not getting any help contact trading standards, it's clearly not fit for purpose.
Unfortunately is a manufacturer fault. The rubber used to seal the cover is not always soft, it is hard and is acting like a spring and push the cover out.
I had same issue only with SIM cover and was not caused by the SIM tray.
I tried to fix mysef, by pressing all around with fingernail, but after a period, the cover popped out again, then I discovered the rubber was broken, the presure sensor test also did not passed.
I ordered from eBay two new covers sets (USB + SIM covers), fortunately the ordered covers have a better rubber, a little bit more soft and at least for one week stay in place properly.
To replace the cover is very easy, the cover should be pulled constantly, strongly.
Do not suddenly snatched to not drop the phone.
Same problem here. Phone less than a year old so hoping Sony will stand by there product.
Hey just thought id help you guys. I havent even had my xperia Z3 for a year and the rubber on the usb/charging flap came off. Sony needs to adopt better flap technology or change to the iphone pin flap, as that is more secure.
Right now, my flap cannot close so it is dangling out everytime i hold my phone. To fix this i covered the flap with blue tack, and with a toothpick removed all the bluetack that doesnt imitate the rubber that came off in the flap previously. Now there is blue tack where the old rubber was, meaning the flap can close properly now SO PROBLEM FIXED, it will prevent your flap from dangling out, but unfortunately i cannot gaurantee that it is still waterproof.
Also what is great is that the flap closes very well, and the blue tack doesnt stick to the metal in the charging port, nor does it prevent you from opening the flap for charging.
